Good tips Charlie, thanks. And thanks to everyone else who had
ideas. Hopefully I'll get it figured out quickly as I'm riding
to Grand Lake this weekend (about a 2 hour ride) and it would
suck to be broken down in 100 degree Oklahoma humidity.

Hi Ted,
Dielectric grease only protects from corrosion - I like
Kopr-shield from
Eastwood better. It protects from corrosion and conducts
electricity.
Especially useful on connectors, fuses, battery terminals,
etc. but no
so good in the "snuffbox" switches where I still use
dielectric grease.
A few things to try: use a Dremel (if you have one) to polish
the tabs
that hold the fuses, use a product like Kopr-shield on the
contact area,
use fuses with copper ends and use the little rubber bands
meant for
braces (orthodontic?) around the fuse and holder to keep
everything
snug. My $.02 worth...

I took out all the fuses and coated each end with a dab of
di-lectric grease. Same for all the bullet connectors. But I
got
the same result a few miles into a ride stopped running.
Removing the headlight "seemed" to fix it, but maybe just a
coincidence. Using a standard sealed beam headlight and
connector so don't *think* its too large. I need to put a
tiny
person in there while I ride who can observe things.
