Hi Lannis,
I don't have a solution, other than to suggest that perhaps a new ring
gear or starter gear might solve the problem. Do either of them have a
lot of wear?
If this is a new problem, evident only now with the rebuilt starter,
maybe - just maybe - something didn't get put back together quite right
or there was a slightly incompatible parts substitution.
Staring at the parts diagram for the starter motor, I really don't see
any place to put a shim that would push the starter gear more forward.
Perhaps the lever that the solenoid pushes on could be modified to have
a longer throw (or, more precisely, a more foward pushing throw). But,
if the starter gear is getting pushed all the way out every time, then I
think you are stuck with having a gear wear problem.
